Can anyone say, definitively, if a Kato SD45 shell will fit on an SD40 frame ??

Yes it will.

Older shells from the 90s may have slight fitting issues on the newer DCC-ready frames (although it seems to depend on the batch).   But this is regardless of whether the shell is an SD40 or SD45.

The only thing you need to change is the black light shield for the front LED. Is is different between the 45 and 40 due to cab placement (45 cab is further forward)
