How about pilot overlays with holes where the detail items are to go and the face of the prototype coupler box. I know your not doing Z but this would be good if you did (I have 10 locos that need this)start making Z parts.
Totally missed this earlier, for those conversions are you looking for just the add on bits that go on top (exhaust parts, window plugs, etc) or an entire long hood replacement?
Are the couplers currently truck mounted? (and are you looking to potentially switch to a pilot mount with this proposed pilot piece?) Is it possible that you could help me take some dimensions of the pilot on that GP9? I usually try and do my own measurements but since I don't do Z its kind of hard for me in this case.
The FVM shell is one piece, so I imagine cutting out the original and dropping these in place. Thoughts?
I cannot speak to the effectiveness of an ultrasonic cleaner as I do not have one, I am sure it would work but I don't know to what degree. I just know usually for myself I dunk the parts in a glass jar of Bestine overnight, and pull them out in the morning and they will be ready to paint and glue. The roof section I linked earlier was prepared in this way.
The couplers are truck mounted the plan is to body mount them.I would be happy to send you a GP-9 and a GP-35 shell to measure yourself as long as I get them back once you are happy with your design work.
