Thank you . Here's the updated models. I fixed all of the details to match the newer units, since it seems that any new units will be built with those features. I've also added the fuel tank and sill, and added the louvers to the side of the model and the grille on the top.

I got an order cancellation because it couldn't be printed so I reordered.  I'm not sure if that's because you modified the shell or if something else happened, but I did reorder the current design.

This is an extremely interesting thread. I'm tempted to try building one of these myself.
I don't have a spare Kato SD40-2 truck but I do have a Bachmann SD45. Would that work as well?

The key seems to be that the worm/geartower needs to be offset so that there is room for the motor.

The SD45 won't have the right sideframes-- though you could probably change them.

If you want to freelance... why not buy a Kato SD70ACe truck.  Same design as I'm using.

And Shapeways is going to cut them all off. They might do a good job of that and they might not.

I just checked my preferred online shop here in Germany. To my surprise I could get two different SD40-2 trucks:

No, FXD is same material as FUD but finer resolution.

FUD used to have the highest resolution and it still had very visible steps.   It's also incredibly brittle; I've broken many pieces just with normal handling. 

David's sideframe was the first piece I've seen in Acetal Black Plastic, and I was rather stunned.  Much better resolution, and the stuff is 'almost' as tough as delrin.  I instantly changed my attitude.   But I'm still undecided on how to properly clean in - Bestine was standard on FUD - and also uncertain about paint adhesion.   FUD painted easily, partially because the stuff was somewhat porous.

Well, not knowing what I'm doing.....

I ordered the black acrylate.  Hopefully Shapeways won't mess it up.  I'll post when it comes in.

If the black is tougher, that will be better for a couple of reasons.

1.  Handrails- obviously.

2.  My plan is to partially hold this thing together by running a screw through the fuel tank somehow.  Won't know till I get it.

As for painting, I have an air eraser that can roughen it up a bit.

Looking forward to building this and adding a decoder this time.
